I did mention the spring. The low vacuum situation allows too much pump pressure to develop at idle thus breaking the spring, the e-clip, and loosening the pinion gear on the shaft. Cause and effect

You might check out the article on Hard Shifting Powerglide by Bob Kirkman
in the Corvair Tech Guide. He writes: "Three corvairs in this area exhibit
an extreme jolt when shifting from neutral to drive range. And I do mean an
extreme jolt! Another one comes during normal downshift into low range. It
turns out to have nothing to do with the vacuum modulator or its vacuum
source. The problem is due to a broken cushion spring on the low band
piston, the smaller spring that is secured to the piston. This part is not
available from GM, and I don't see it listed by any of the Corvair parts
supplier. It's necessary to appropriate one from another otherwise crippled
transmission. Drop the pan and remove the TV lever and internal levers.
Remove the whole valve body and pull out the low band piston. Remove the
broken spring, install a good used one, and reassemble. If you have not
removed the TV lever and internal levers before, you will sweat a bit
getting them back properly. Oh, put a new O-ring on the lever shaft, and of
course new gaskets on the valve body and on the pan. (1/92)"
My four door had this problem when I purchased it back in the 80's. I
followed Bob's instructions and sure enough the cushion spring was broken.
Replaced it and no more hard shifting problems. The Tech Guide is very
useful.
