Joe, there might be an electrical solution. Next time you reach empty (but
still have 4 gallons in the tank) drive an additional 40 miles. IF the gas
gauge needle falls further (i.e. below empty) after this additional mileage
you should be able to fix the problem by adding a series resistor in the
gauge
sensor wire. IF the needle did not fall below EMPTY after you drove the
additional 40 miles, you will have to bend the float arm to calibrate the
gauge.
Calibration procedure (IF the gauge did fall below empty with additional
driving):
Drive the car until it runs out of fuel, then add 2 gallons. Obtain a 5 ohm
and 10 ohm 1-Watt resistors. With the vehicle in the low fuel condition (2
gallons), insert the 10 ohm resistor in the sensor line and check the reaction
of the gauge needle. If it comes up to empty, you are done. Use the 5-ohm
/ 10 ohm / 15 ohm(both) resistor as needed to obtain an exact EMPTY reading.
