On the set of 140 heads I just did, I used an 1/8" dia, 6" long drill.
Actually, I used 6-7 of them.  The urge to cut sideways with them is
irresistable, which of course eventually breaks the drill.  Usually it
breaks at the drill chuck, so you get several breaks per drill before
they're too short.  I didn't find the need for a sawblade at all.

The 1/8 drill is perhaps a tiny bit big, but finding long 7/64" drills at
the local building supply is problematic.  Because of the taper on the fins,
they are a little less than 1/8" apart in the middle of the head, so you'll
end up taking some material off in addition to the flash.  That makes more
work.  I ended up with a pretty impressive pile of aluminum dust when I got
through.  On the other hand, after maybe 6 hours of work they looked d#$m
good.

I was suprised how much of the "open" area was completely blocked.  There
were several areas that looked like they were solid.  If you follow the
contour of the port and chamber wall casting, you'll see what's blocked.
Don't forget the hole over the center of the chamber.  On one of my scrap
heads they are completely blocked.
