Garry,
The noise you describe sounds like a pinion depth problem. This can be caused by incorrect shim depth, bad pinion bearing, or not having the snout fully seated during rebuild.
I would drop the drivetrain, remove the top cover and look at the contact pattern. It is possible to do by removing the rear seat and access panel, but I feel dropping the drivetrain is easier.
